Stability Testing 101: How We Prove a 24-Month Shelf Life

What a Shelf Life Claim Is Actually Based On

A "24 months from manufacture" date on packaging is the output of a stability testing program, not an estimate. Real-time stability testing stores samples of a formula at controlled conditions, typically room temperature, and checks them at set intervals, often 0, 3, 6, 12, 18, and 24 months, for changes in appearance, color, odor, viscosity, pH, and microbial quality. If nothing meaningful has shifted by the final checkpoint, the shelf life claim is supportable. This is also why a genuinely new formula cannot ethically carry a 24-month claim on day one, the real-time data simply does not exist yet.

Accelerated Stability, and Its Limits

Because waiting two full years to launch a product is rarely practical, accelerated stability testing stores samples at elevated temperatures, commonly around 40 to 45 degrees Celsius, and sometimes with humidity cycling, to speed up the chemical and physical aging process. Roughly four to twelve weeks at accelerated conditions is often used as an early predictor of long-term stability, useful for greenlighting production before the full real-time data set is complete. It is a predictor, though, not a substitute. Formulas that behave well under accelerated stress still need real-time data running in parallel to confirm the claim over the full shelf life.

What Actually Gets Checked

Stability testing is not just checking whether a formula still looks okay. Every checkpoint typically includes a visual and odor check, pH measurement, viscosity measurement, and a check for phase separation or emulsion breakdown. Formulas with active ingredients or fragrance also get evaluated for potency and scent drift, since some actives degrade or fragrances oxidize well before the product looks visibly different. Packaging compatibility is checked in parallel, since a formula can be stable in glass and unstable in a specific plastic resin if the packaging leaches or reacts with the formula over time.

Freeze-Thaw and Stress Testing

Beyond standard storage conditions, formulas typically go through freeze-thaw cycling, alternating between low and room temperature over several cycles, to catch emulsions that separate or crystallize under shipping and storage stress they might realistically face in transit or in a warehouse without climate control. A formula that passes standard room-temperature stability but fails freeze-thaw cycling is a real risk for any brand shipping internationally or storing inventory in a non-climate-controlled facility.
